Precision Sheet Metal Fabrication

Metal fabrication is a process of producing a metal component by modifying a raw piece of material in a machine shop. These materials are processed on different temperatures and depending on the range of temperatures; the process is classified as cold, warm and hot. Precision sheet metal fabrication describes various different processes that form sheet metal into finished products. Objects that are fabricated and used for machinery and other instruments are among the daily used objects like paper clips, computers, bolts, nails, automotive parts and many more.

There are various factors like rate of production, desired geometry, and other physical requirements that influence the fabrication process. The benefits of the metal fabrication process are far and wide because it is used by all industries. Every precision sheet metal fabrication  process undergoes three primary processes that include forming, cutting and finishing. Forming is a process that alters the form of the flat metal sheet. Aesthetic considerations like painting and visual design applications are also few of the method applied to give the finishing touch. Some of the latest techniques in metal fabrication involve laser cutting, electro discharge machining, water jet cutting and wire cut EDM. In some cases cnc machining is also used.

There are various products that are created during precision sheet metal fabrication. The most common objects produced are metal cabinets, enclosures, ventilation shafts, hoods, exhaust systems, tanks and prototypes. Multi-tasking and CAM Software Issues

Maximizing the benefits of multi-tasking starts with a CAM software strategy that can leverage the sophistication of the machine tool.

Start with the understanding that maximizing the benefits of multi-tasking machines requires a computer-aided manufacturing (CAM) approach that takes full advantage of the machine tool’s capabilities.

Keep in mind that operations will vary from basic turning operations to complex 5-axis simultaneous milling, says mill/turn manager Olivier Thenoz of CAM specialist DP Technology Corp., Camarillo, Calif. His advice: Be as serious about the CAM software as you are with the selection of the multi-tasking equipment.

In DP’s ESPRIT software, the operation manager handles any kind of milling (up to 5-axis simultaneously) and turning operations (including pinch strategies) in the same time and with several heads/turrets. He says the CAM system must also offer support for all the optional components and the special devices of the machines. Examples: steady rests, tall stocks, part catchers, devices for the transfer of the part, special milling heads, boring devices and special tool holders.

"One of our customers cuts crankshafts with two opposite milling tools that cut simultaneously while both spindles are holding the part," he says (refer to the graphic). "The programming requires a powerful CAM system, but the time saved with this process is important."

Thenoz emphasizes his basic premise: "Multi-tasking machines are very complex and challenging to program manually." He says a good CAM system is the best way for mastering "the beast" and therefore the programmer can use the machine to its full potential. "We’re very successful programming high-end multi-tasking machines."

The multi-tasking world is rapidly evolving, Thenoz points out. "From the first single spindle, single turret mill-turn machines, many things have changed." He says machine tool manufacturers are offering multi-head and multi-spindle configurations. There are many variations of B-axis kinematics: B-axis head, index turret mounted on a B-axis tilting spindle or a B-axis on a Swiss-type lathe.

As a producer of multi-axis machining software, DP Technologies fully utilizes and supports the capabilities of the latest machine tool technology. "In order to support the latest technologies, we’re working in partnership with tooling companies," Thenoz notes.

"A primary challenge is to provide CAM systems that are easy to operate — despite the rapidly increasing complexity of the machine tools." His point: "We want the programmer to focus on the machining and not on understanding the software complexities." Automation is another DP Technology focus. "We try to offer automation for any repetitive tasks — a goal that evolves with user practice, and is intended to improve not only productivity, but quality and consistency."

CAM software for multi-tasking — such as DP’s ESPRIT software — bears conceptual similarities with software for conventional machines, notes Thenoz. "For example, someone who knows how to program a drilling operation for a vertical milling machine in ESPRIT is able to program the same operation for high-end multi-tasking machines. Regardless of the machine, individual operating definition is very similar, he adds. "The difference is in much higher requirements for process management, simulation and NC code for multi-tasking machines."

He says the programmer needs to balance the operations on the various turrets and spindles in order to reduce dead time and maximize productivity. "Simulation has to closely match the complex kinematics of the machine in order to prevent any collision. Then the NC program has to accurately reflect the calculated tool path."

Thenoz describes simulation and post-processors as two critical features for multi-tasking. "Simulation has to be accurate with full collision detection and a good representation of the machine and the cutting environment — tools, fixtures, holders. Previously, a lot of time was required to verify the NC program."

ESPRIT 2008 (announced last August) introduces a new continuous B-axis cycle that reduces the number of cutting tools required, the number of tool changes and results in a smooth, stepless surface, adds Thenoz. He says the new B-axis contouring cycle is designed specifically to achieve higher performance levels from multi-tasking machines by fully utilizing the rotational capabilities of the B-axis. While traditional lathe contouring cycles rotate the B-axis once at the start of the cut, the ESPRIT B-axis contouring cycle allows for dynamic, continuous rotation throughout the cut.

The tool follows inner and outer contours without stopping for tool changes, emphasizes Thenoz. That allows a single tool to reach areas that would otherwise be inaccessible due to the tool’s geometry. Using the new B-axis finishing cycle to reduce both the number of cutting tools and the required tool changes ultimately results in a significant savings in time and money, says Thenoz. "If you’re using one tool instead of three you could save as much as 20 seconds," says Thenoz. "If you multiply that by the number of parts you’re producing, the results can be very interesting." That’s in addition to the smooth, stepless surface.

How far have machine tools come?

The term ‘machine tooling’ is usually reserved for tools that use a power source alternative to human movement. Having said that, they can however still be powered by people if they are appropriately programmed. Tooling machines can be powered from a variety of sources using tooling accessories. Human power is still an option, however, machine tooling has really begun to evolve over the years and so today the majority are powered electricity. In recent years, Computer Numerical Control (CNC) machines have evolved. These computers have been added to give even more flexibility to the process. Such machines became known as computerized numerical control (CNC) machines.

 

NC and CNC machines bring about many advantages for their users. They can precisely repeat sequences over and over which means that they can produce endless identical products. They are also capable of producing much more complex pieces than even the most skilled manual tool operators. From the simplest to the most complex, most machine tools are capable of at least partial self-replication since they are machines, and produce machine parts as their primary function. Now, machine tooling can automatically change the specific cutting and shaping tools that were being used. For example, a drill machine might contain a magazine with a variety of drill bits for producing holes of various sizes. Previously, machine operators would usually either have to manually change the bit or move the work piece to another station to perform these different operations. The next logical step therefore was to combine several different machine tools together, all under computer control.

 

Examples of tooling and tooling machines are press brake tooling, saws, drill presses and grinders. When fabricating, or shaping parts, several techniques and various tooling components are used to remove unwanted metal.

Take a cigarette paper, for example. Normally these are about .0008 in. thick. If you could split one paper in the thickness, it would leave 2 pieces of .0004 in. thickness. Split it again and you have your .0002 in. thick piece of paper! Now, that is small, especially when you are dealing with big blocks of hardened steel.

Trion Mini Mist Eliminator Protects Employees and Equipment

Trion, a division of Fedders Corporation, has developed an innovative mist collector called the Mini Mist Eliminator (Mini M.E.). Virtually all screw machines, CNC machines, surface and centerless grinders use water-soluble, synthetic and petroleum coolants to protect cutting tools and parts. The mists associated with these coolants can be harmful to the health of the machine operator through inhalation and contact with the skin and eyes. Based on potential health risks, the National Institute for Occupational Safety and Health (NIOSH) has established recommended exposure limits for oil mist.

The Mini M.E. removes oil mist from the air by utilizing the principle of electrostatic precipitation. This principle involves drawing the oil mist through an impinger which removes a majority of the mist, especially large droplets. The remaining mist is drawn through an ionizing section, charging the remaining mist particles which then pass through oppositely charged collector plates. The charged mist particles are attracted to the collector plates like a magnet. These particles then drip back down to be recaptured or drained away. The dirty collector plates can be simply washed clean, eliminating costly filter replacements.

The Mini M.E. also eliminates the need for extensive duct work because it can be easily mounted on the machine, platform or ceiling. This also helps to free up floor space. The Mini M.E. can help save on energy costs by being wired directly to the machine tool control, operating only when the machine tool does. It also helps to reduce maintenance costs by protecting equipment from oil mist.

This quality unit not only traps and removes the oil mist, but also the smoke associated with cutting tools and grinders. The Mini M.E. cleans and recirculates indoor air with up to 95% efficiency rate on 0.3 micron particles. It also offers a great advantage in that it can be seamlessly integrated into pre-existing machine tool systems.
