Machining forms an integral part of manufacturing industry and incorporates various operations to give shape to a workpiece or a given material by cutting the material according to the blueprint or engineering drawings. Machining setup includes the work piece, the tool and the machine. During Machining process a relative motion is produced between the tool and the workpiece through the primary motion called Cutting Speed and the secondary motion called Feed. To generate the object as per the drawings, tool size, tool shape, relative motions, level of contact with the tool and amount of material penetration or slicing of surface material plays an important role to achieve the desired result. The traditional machining processes include Turning, Milling, Drilling, and Grinding.
Turning is used to produce cylindrical shapes by slicing off external surface of the workpiece with a single-point cutting tool mounted on a lathe machine – controlled manually or through a computer. During turning the tool remains parallel to the workpiece axis. There are two types of turning process -Taper turning and the Contour Turning. In taper turning the cutter tool is kept an angle to the work axis while in Contour turning, the distance of the cutting tool varies from the work axis to produce the required geometry. Advances in automation have really complemented Machining operations to produce accurate and modular components, flexibly and cost-effectively.
Another important machining process is Milling which is used to obtain flat, angular or curved surfaces by feeding a work piece against a rotating multiple tooth cutter. It is done with the help of a Milling machine. Various types of milling process include, Peripheral Milling, Face Milling and End Milling. In peripheral milling, the axis of cutter rotation is parallel to the workpiece surface.
Face milling operation produces a flat surface by guiding a wider mill across the surface of the workpiece. In case of End Milling the cutter rotates on an axis vertical to the workpiece to create pockets and contours in a workpiece. There are two important methods of milling viz, Up Milling and Down Milling. In Up milling the direction of the cutter rotation is opposite to the feed motion. In Down milling the direction of cutter rotation is same as the feed motion. The chip formation in down milling is opposite to the chip formation in up milling. Drilling is another material removal method involves piercing holes in a solid object or a metal using a tool that has two cutting edges.
With the advent of latest technologies in machining, controlling machines by numerical command has enabled manufacturing operations to become quite streamlined and fully automated. cnc or Computer Numerical Control Machining is used to generate 3-D structures through computer controlled commands through selective removal of material from a workpiece. cnc machining eliminates use of manual drawing of the workpiece as it uses help of CAM software. In case of any faults cnc machining programs send an alert to the operator’s mobile phone. Apart from using cnc in conventional machining, it is widely utilized in Robotics, Electromechanical machining, Welding and Laser cutting. cnc machining tremendously decreases the cost of machining, improves operational capability, and reduces time cycle enabling product uniformity and consistency.
Modern manufacturing processes requiring accuracy are very much dependent on Precision Machining methods. Precision Machining involves an automated process that can work with precision cnc machining systems (computerized machines) to produce highly detailed parts effectively and quickly. Precision Machining is used for cnc milling, grinding, and turning operations. Another machining operation that is gaining prominence is called 5 Axis Machining. It allows machining of a part along 5 axes of motion compared to 3 axes in one setup. Sanders and sanding machines are used to finish wood, plastic or composites through the application of abrasive belts, discs or sheets. There are many different types of products, including two main types of belt sanders: contact-wheel and edge. Contact-wheel belt sanders consist of a driven contact-wheel and a tensioning idler wheel or pulley. Abrasive belts are mounted on both the contact wheel and the idler wheel. Nexus Precision Engineering has acquired a large capacity Hartford Sumo vertical machining centre (VMC) from Ward cnc to cost-effectively machine 2.5m long workpieces in a single set-up. The 3m bed capacity VMC features an integrated fourth axis and right-angle machining head, as well as 60-tool auto toolchanger.
Project manager at Nexus’ Broxburn (Edinburgh) site, Paul Rafferty, said: ‘The whole concept of Nexus’ operation has been to identify niche requirements then source machines to satisfy them.
And the deal with Ward cnc of Sheffield was no different – we saw an opportunity and we invested appropriately in a machine that was fit for purpose’.
Nexus employs 40 to manufacture a wide range of components – including undertaking a certain amount of assembly – to satisfy a ‘blue chip’ customer base in the UK and Singapore.
Nexus supplies a variety of workpieces for oil and gas work, and in particular, downhole tooling to companies such as Baker Hughes ProductionQuest, FMC and Schlumberger with The Hartford Sumo was purchased primarily to satisfy the need for the one-hit machining of downhole gauge carriers for Baker Hughes ProductionQuest.
Required in batches of two-/12-off, currently on average 15/month are being supplied.
Made from 4140 or 420 stainless steel, these are received by Nexus as offset bored and honed ‘blanks’ in a variety of sizes from 100mm to 150mm diameter and from 1800 mm to 2.5m long.
Once the journals are turned (within the dedicated cell built around the Hartford machining centre and a lathe ) each carrier enters the Hartford Sumo for a series of milling and drilling routines.
Routines include component-length slot production, to tolerances of +/-0.05mm using bull nose cutters.
Nexus then completes premium (licensed) threading before pressure testing.
‘The key to the success of the Hartford Sumo, apart from its extra long bed capacity, is the integrated fourth axis and right-angle head,’ said Rafferty.
‘These features enable all prime machining operations to be performed in a single loading – there’s no second operations and therefore no inter-operation handling to extend lead times and overall costs.
The machine is the ideal solution’.
He continued: ‘When the opportunity came along to machine these parts, we obviously looked at other machines but quickly decided on the Ward cnc solution because of the capability it offered and the fact that it was a tremendous value-for-money package.
It was also supplied with Fanuc-based cnc, which offered a degree of uniformity across the shopfloor’.
* Open-fronted design VMC – of open-fronted design, the construction of the Sumo 3100 AG VMC is based around a cast iron frame with hardened and ground box slideways.
It has a table of 3100 by 1050mm able to accommodate 4,000kg workpieces, and X, Y and Z travels are 3050mm by 1016mm by 1070mm.
As standard, the 18.5/25kW spindle produces speeds of 50 to 6,000 (optionally 8,000) rev/min (pulley-style – 40 to 4,000/6,000 rev/min geared).
The BT 50 taper machine is supplied with a 20- (optional 32- or 40-) tool automatic toolchanger.
* Reduced programming times – running the Sumo ‘around the clock’ on a two-shift basis, product manager Mark McLellan said the Hartrol-Fanuc AI100/0iMC programming package is especially useful.
The Hartrol advanced functionality programming routines consist of a series of easy-to-use cycles designed to simplify and speed up programming times and therefore reduce downtime along with other useful setting and maintenance functions for ease of operator use.
These routines include, for example, the following.
* workpiece datum setting using edge setter.
* Manual tool setting using calibrated setting block.
* Tool magazine tracking (for arm-type ATC).
* Tool logging.
* Spindle load monitor.
* Full M Code listings.
* Comprehensive set of special canned cycles.
The Hartford Sumo is also allowing ISO 9001:2000 accredited Nexus to gain additional cycle time reductions by the use of new tooling, said Ward to manufacturingtalk.com.
The VMC also has the ability to run existing tooling at faster speeds.
McLellan said: ‘For example, we can now utilise carbide inserted FMR (fast metal removal) face mills of 50-63mm diameter at 3,000 rev/min spindle speeds compared to 1,000 revs/min, and at feed rates of 3000mm/min compared to 500mm/min.
This is making a massive contribution to shorter cycle times.’ Rafferty concluded: ‘Like all our investments, the new machine was justified on the basis of volume of orders, and the buoyancy of the market in terms of future projected loading.

This is a Hafco HM-52 manual metal knee mill converted to cnc (Computer Numericaly Controlled) In this Video I start off with a piece of high tensile flat bar 150mm X 150mm x 32mm (6″ X 6″ X 1 1/4″) and mill it into a round circle. The circle then goes into my lathe and I manually machine one face to fit onto the horizontal spindle of my HM-52 cnc mill. I then use the mill and cnc controll to machine the other side of the plate so that I can attach a 3 Jaw chuck. In this configuration I run Mach3 Turn as my controll software.
